Vehicle type: Four-door utility vehicle

NAGS numbers: Windshield part number FW2380; door glass FD21903-04; and back glass FB21907

Helpful tools or supplies: Top molding and molding clip kit for the windshield

Watch for: The door glass decorative bolts might be damaged upon removal

Windshield
Preparation
1. Cover the front seats, floorboards, dash and steering wheel with a clean drop cloth or disposable plastic covers. Note: Always wear eye and hand protection when working with glass. Make sure you have the right glass and moldings, and the urethane systems you are about to use are current. Windshield part number is FW2380.

 2. Drape the fender with a fender cover and tape up any vulnerable areas on the vehicle to protect against possible damage. Tape up the defroster vents to prevent debris from falling into the openings.

 3. The rearview mirror is attached to the header and does need to be removed or displaced.

 4. Remove the windshield-wiper nut covers.

 5. Remove the windshield-wiper nuts using a 14-millimeter wrench or socket.  Depress the wiper joint to loosen and remove.

 6. To remove the cowl panel, first release the wiper hose on the passenger side of the cowl panel. The hose wraps around a stamped mounting device on the front leading edge of the panel.       
   

 7. Remove the three retainers from the front leading edge of the panel using a door-pad tool or tack puller. The retainers can be removed easily and reused.   

8. Use a door-panel tool or plastic paddles to release the underside panel retainers from their female receptacles.  There are eight retainers overall and two at the cowl panel seam.

9. The cowl is a two-piece panel, but it is easier to remove it as one piece.  The seam clip is aggressively attached. Remove the panel and set it in a safe place.

10. Removing the side moldings presents the most difficulty. To do so, open the door and start in the top corner. Slightly lift the back edge of the molding and sharply strike the molding forward toward the center of the glass. Repeat this procedure down the entire length of the molding.

11. The clip system is a three-part assembly.  The molding has a white clip attached that clips to a gray clip that snaps into a green clip attached to the A pillar on cold welded studs. We were able to salvage the clips, but they can be damaged easily the first time you do the job.     
 

 12. The top molding will be damaged upon removal, so have a replacement on hand.  To remove, lift up a corner and pull out the rest. Note: Before beginning windshield removal, verify the new windshield is the correct one and the urethanes and primers are current. Never use outdated products as this could jeopardize the structural integrity of the vehicle and the safety of its passengers.      

Removal

13. Make sure cutting blades are sufficiently sharp.

14. Before cutting out the windshield, remove contaminants from the glass and pinchweld to prevent contact with the urethane.

15. Use the cutting tool of your choice to remove the glass from the adhesive bead. The cutout is not particularly difficult, but it does require a long blade to release the urethane bead in the bottom corners. There are no gravity stops on this vehicle, but there are two hangers on the top that will not be reused. Cutout is a little more difficult near those hangers. Note: When using any power tool, lubricate the cutting area with water. Spray the top and sides; then make your cuts.     

16. After cutting the sides and top, cut out the bottom portion of the glass. Spray the bottom of the windshield with water at least 4-to-5 inches above the urethane on the glass, so the water flows down into the urethane while you make your final cut across the bottom of the windshield. Caution: Never use your head to push, as this could result in back and neck injuries.

17. Take the windshield out of the opening using a set of vacuum cups. Make sure the vacuum cups do not overlap a crack in the glass. Lift the glass and place it on a windshield stand or suitable workstation.

Installation

18. After cutting the windshield out, remove contaminants such as dirt, moisture and debris from the pinchweld. Clean the dashboard.

19. Dry fitting the new glass to the opening is not recommended on this vehicle unless two technicians are present. The glass is almost vertical, and it will slide off the existing bead. However, if another tech is present to assist, dry fit the new glass to the opening, following steps 20-24.

20. Mark your glass using a grease pencil or molding-retention tape.

21. Place your vacuum cups on the windshield in the appropriate location.

22. Set the windshield onto the old urethane.

23. With the windshield resting in the opening, make sure it is in the right spot.

24. Adjust both sides to the correct setting, marking the passenger’s side, then the driver’s side. Lift the glass and place it on a windshield stand or suitable workstation.

25. Follow the urethane manufacturer’s recommendations for installation.

26. Clean the inside of the windshield using a urethane manufacturer-recommended product. Do not touch the bonding area of the windshield after cleaning, prepping or priming it.

27. Wear powder-free Nitrile gloves to keep off chemicals.

28. Apply the glass prep and primer following the urethane manufacturer’s recommendations.

29. Using the tool of your choice, remove the original urethane bead, leaving 1-2 mm of existing urethane on the pinchweld. Make sure there are no contaminants and do not touch the pinchweld after you have prepped the area.

30. Apply the pinchweld primer only to the areas where needed, and follow the urethane manufacturer’s recommendations. Allow preps and primers to dry as recommended by the urethane manufacturer.

31. Before applying the urethane bead, prep the side molding clip system. To do so:

  • Remove the gray clips from the side molding.  Use a pick tool to lift the back edge of the gray clip from the white clip.  Then slide the gray clip down from the white clip.


  • Manipulate the green clips on the driver side so the clips are pointing upwards.  Then slide the gray clips, separated from the side moldings, onto the green clips on the A pillar.  Make sure that the tabs on the gray clips are on the glass side of the green clip.


  • Manipulate the green clips on the passenger side so they are pointing downwards.  Then slide the gray clips on to the green clips the same way as described above.  The clips slide on only one way.

32. Apply a triangular bead of urethane to the same path as the freshly cut urethane on the pinchweld. Before cutting your V-notch, cut the tip off of your nozzle with a nozzle-cutter. With the cut nozzle, measure to the top of the roofline, and at 1/16-inch higher than the roofline, make a mark on the nozzle with a pen or marker. Notch the nozzle up to the marked line; this will give you the appropriate triangular bead.

33. Lift the windshield from the windshield stand or workstation using vacuum cups. Set the windshield on the urethane at the mark you made during your dry fit. Lower the driver’s side of the windshield onto the urethane and line it up with the dry-fit mark; it is now in place.

 34. Press firmly to ensure a good seal. Tape the glass to the top of the vehicle to act as gravity stops.

 35. Before re-installing the parts, check for leaks. Use a leak detector to go over the perimeter of the windshield. If you find a leak, apply pressure or add more urethane to the spot and ensure that the glass makes contact with the wet urethane.

36. Align the side molding white clips to the body-mounted gray clips, and snap them into place.

37. Re-install the cowl panel.

38. Allow the urethane to cure according to the urethane manufacturer’s recommended cure time before returning the vehicle to the customer. Warning: Disregarding the safe drive-away time that your urethane manufacturer recommends could jeopardize the structural integrity of the vehicle and the safety of its passengers.

39. You have completed the removal and replacement of the windshield.

B. Rear door glass

Removal

1. Make sure that you have the right glass. Rear door glass part numbers are FD21903-04.

2. Remove the mounting button from the push-out handle assembly and retain the washers, "E” clip and button.

3. Force the hinge pin from the push-out handle.

4. Remove the interior garnish molding from the B pillar on the swing-out rear door.  There are three door-panel-type retainers on the underside that can be removed easily and reused.

5. Remove the door panel and set it in a safe place.

 6. Remove the two sets of two 10-millimeter nuts from the hinge assembly.  Disassemble the decorative buttons from the hinge plates and clean off any broken glass chips or particles.

 Installation

7. Attach and tighten the hinge plates and push-out-handle glass assembly to the glass part with the decorative buttons.  Make sure that the push-out handle attaching plate is horizontal to the handle itself.  Be careful not to damage them.

8. Insert the hinge plate pins through the holes in the door frame and attach the glass assembly to the door frame with the 10-mm nuts.

9. Insert the push-handle attaching plate into the handle receptacle, and insert the hinge pin to secure to the handle. 

10. Check operation of the glass before replacing the panel to ensure proper installation.

11. You have completed the removal and replacement of the rear door glass.

C. Back glass

Removal

1. Make sure that you have the right glass. Back glass part number is FB21907.

2. Disconnect the defroster electrical connectors in the two bottom corners of the glass.

3. Remove the wiper cap from the rear wiper and remove the 10-mm nut from the wiper post.  Remove the wiper and the washers.

4. Tape the defroster electrical wiring to the glass to protect against damage.

5. There is no exterior reveal molding and the wall of the pinchweld is exposed, so tape up the vehicle around the perimeter of the glass before cutout.

6. Use the cutting tool of your choice to remove the glass from the adhesive bead. The glass extends beyond the edges of the door frame, so take care to assure proper alignment. Note: When using any power tool, lubricate the cutting area with water. Spray the top and sides; then make your cuts.    

7. Remove the grommet from the hole in the glass.

Installation

8. After cutting the back glass out, remove contaminants such as dirt, moisture and other debris from the pinchweld.

9. Dry fit the new glass to the opening.

10. Place your vacuum cups on the new back glass in the appropriate location.

11. Set the glass onto the old urethane.

12. With the back glass resting in the opening, make sure it is in the right spot.

13. Adjust both sides to the correct setting, marking the passenger side, then the driver side. Lift the glass and place it on a windshield stand or suitable workstation.

14. Follow the urethane manufacturer’s recommendations for installation.

15. Clean the inside of the back glass using a urethane manufacturer-recommended product. Do not touch the bonding area of the back glass after cleaning, prepping or priming it.

16. Insert the grommet into the hole in the new glass.

17. Wear powder-free Nitrile gloves to keep off chemicals.

18. Apply the glass prep and primer following the urethane manufacturer’s recommendations.

19. Using a pinchweld scraper, remove as much of the original urethane as the urethane manufacturer recommends. Before removing the old urethane, make sure there are no contaminants and do not touch the pinchweld after you have prepped the area.

20. Apply the pinchweld primer only to the areas where it is needed. Allow preps and primers to dry as recommended by the urethane manufacturer.

21. Apply a triangular bead of urethane to the same path as the freshly cut urethane on the pinchweld. Before cutting your V-notch, cut the tip off of your nozzle with a nozzle-cutter. With the cut nozzle, measure to the top of the roofline, and at 1/16-inch higher than the roofline and bodyline, make a mark on the nozzle with a pen or marker. Notch the nozzle up to the marked line; this will give you the appropriate triangular bead.

22. Place your vacuum cups on the back glass in the appropriate location.

23. The back glass is now ready to be decked. Press firmly to ensure a good seal.

24. Before re-installing the parts, check for leaks. Use a leak detector to go over the perimeter of the glass. If you find a leak, apply more pressure to the spot and ensure that the glass makes contact with the wet urethane.

25. Re-install the removed parts in reverse manner.

26. Allow the urethane to cure according to the urethane manufacturer’s recommended cure time before returning the vehicle to the customer.

27. Check the operation of the back glass defroster.

28. You have completed the removal and replacement of the back glass.
